A progressive die is a single tool that holds a sequence of stations in one die set. Coiled or strip stock feeds through it one pitch at a time, and every stroke of the press performs a different operation at each station simultaneously — pierce here, form there, bend further along, cut off at the end. One finished part drops off the strip on every stroke, which is why progressive die stamping reaches cycle times no other metal forming process can match at volume. Compared with a compound die that finishes one part per stroke in a single station, progressive dies trade higher tooling cost for far higher output and far more complex geometry. Our full progressive die stamping guide covers the station-by-station mechanics in depth.
The progressive die stamping process runs five operations in a fixed sequence. Stock is levelled and fed to a stop; pilot holes are pierced first so every later station registers off them instead of off the strip edge; the profile is notched and blanked; features are formed, coined, embossed or tapped in-die; and the finished part is cut free from the carrier strip at the final station. Because registration is carried by pilot holes rather than by accumulated strip position, precision progressive dies hold ±0.02 mm on pierced hole patterns across production runs of a million strokes or more. Features that genuinely need ±0.01 mm — a threaded bore, a sealing face, a bearing seat — are still better produced afterwards on a machining centre, and this comparison of metal stamping and CNC machining explains where to draw that line.
Progressive stamping die design follows four rules that prevent most production problems. Keep hole diameter at or above material thickness, and never closer than one thickness to an edge or a bend line, or the punch deflects and the pierced slug pulls the edge out of tolerance. Specify one burr direction on the drawing, because reversing the burr means reversing the tool. Put pilot holes in the scrap area rather than on the finished part, so registration leaves no mark. Standardise every bend radius in the strip to a single value, which lets one punch profile serve all stations. Where stamped geometry also needs a machined feature, our sheet metal fabrication line and CNC cells run in the same plant, so the hybrid route stays under one quality system — the structure that matters most for automotive programs documented under IATF 16949.
Tooling pays back on volume, not on part price. A progressive die costs far more upfront than laser cutting, while CNC machining carries no tooling cost at all, so prototypes and low quantities should stay on those routes; our low-volume CNC machining guide covers exactly that decision. Above roughly a few thousand pieces depending on part size, stamped unit price drops far below either alternative, dies routinely pass one million strokes between regrinds, and secondary operations such as plating, heat treatment and assembly can be built into the same quote.
When the part outgrows the carrier, transfer tooling takes over. A progressive die has to keep the part attached to the strip until the final cutoff station, which caps how deep it can be drawn and rules out features on opposite faces. Once a drawing calls for a draw deeper than roughly four times material thickness, or for a feature that needs the part re-oriented mid-process, the honest answer is a transfer die stamping line rather than a progressive die stretched past what the strip can carry.
